Ford Transit 2.0 EcoBlue Diesel Injector Leak-Off Return Pipe Failure: Diesel Smell, Fuel Leaks & Replacement Guide

If you drive a Ford Transit MK8 or Transit Custom 2.0 EcoBlue (2016-2024), smelling raw diesel through the cabin heating vents or spotting fuel wetness on top of the valve cover is a serious issue that demands immediate attention.

The culprit is almost invariably the diesel fuel overflow / injector leak-off return line assembly (OEM Ref: 2283206 / GK2Q-9K022-AD). This line routes unburnt diesel returning from the piezo common rail injectors back to the tank. Over repeated heat cycles, the plastic quick-release T-pieces and O-ring clips become brittle and fracture.

🚨 Fire Hazard & MOT Failure: Diesel fuel pooling in injector recesses drips down onto the hot exhaust manifold and turbocharger heat shields, creating a significant fire hazard. In addition, visible fuel leaks constitute an automatic major failure on UK MOT inspections.

Common Symptoms of a Cracked Leak-Off Pipe

  • Diesel Fumes Inside the Cab: Especially noticeable when waiting at traffic lights or with the blower fan running.
  • Extended Cranking on Cold Starts: As fuel drains back through the broken return line, air enters the low-pressure system, causing hard starting.
  • Wetness Around Injector Well Bases: Dark, oily fuel pooling around injectors #2 and #3.
  • Broken Locking Collars: Plastic clips snapped off during routine fuel filter changes or glow plug servicing.

How to Replace the Leak-Off Pipe Assembly

  1. Remove the Acoustic Engine Cover: Pull the top plastic sound insulation cover up and off its mounting ball studs.
  2. Clean the Working Area: Spray brake cleaner around the injector tops and dry thoroughly with compressed air to prevent dirt contamination into the open fuel system.
  3. Release Injector Return Clips: Gently pry or squeeze the release tabs on each of the four injector return connectors. Take care not to damage the injector bodies.
  4. Disconnect Main Return Line: Unclip the quick-connect union where the harness joins the main chassis return line to the fuel tank.
  5. Click New Unit into Place: Ensure each of the new green O-rings is lubricated with clean diesel, push each connector down until you hear an audible click, and lock the retaining collars.
  6. Prime & Check: Cycle the ignition 3 times to prime low pressure before starting. Let the engine idle for 5 minutes while inspecting for any signs of fuel seepage.
